Got a Procharger on my 04Gt and ran into both problems your having. I solved the tensioner issue by grinding off the big ear piece on it. Have had no issues with that since. I solved the spacing problem by spacing the blower away from the motor with washers. I used 1 of the thick washers provided with the kit at each of the 3 mounting points. Put the washers between the blower bracket and the spacer bushings you attach to the stock Ford pulleys. This will set the bracket and headunit out away from the stock Ford tensioner behind the bracket and will solve your other issues.
I had to do all this after shredding a belt from the pulley contacting the back of the ATI bracket. I have now put well over 1K miles on the car without issue after doing these two things. There is no belt alignment issues either once this is done. Mine lined up perfectly and the belt actually doesn't walk around as much as it did after the initial install. Also noticed your inlet issue and mine was the same way.
You need to cut the connector hose down in size so the inlet can face away from the radiator more. Even better would be just order a WMS powerpipe like I did since it fits a whole lot better. Keep the stock rubber connector uncut until you get a powerpipe since you must re-use it.
Dude, I have put tons of these kits on and never had the problems you are experiencing. For starters you bought the race kit and the instructions don't follow that kit as well as the regular ones, and yes there are bigger differences in the two than just the intercooler. Thats why its called a RACE KIT. We are a large Procharger Distributor and all of the kits I have put on have been more than complete and very simple to install. The C5 vette kit was one of the easiest superchargers I ever put on any car. And as for your asinine questions about why procharger did this and that well its because their smarter than you and they make the kit, and did the research, and the testing, and thats why their kits make more power than any of the other superchargers. Some people just shouldn't be allowed to work on cars.
Why that guy decided to bash you about install issues is beyond me.. The D1 kit installs the same exact way as the P1 kit. Same size head unit and bracket. Like I stated above I had the same issues as you.
I will go take pictures to prove it if needed. You can see exactly what I needed to do to make my P1 kit fit my GT. You went a different route with the bracket clearancing but accomplished the same thing. There are definately differences from 03-04 enough so that it makes the ATI kit need to be updated for 04 only.

Seriously, if this guy was such a douchebag, how come he was able to work around the lack of updates ProCharger kept up with on this model? Obviously ProCharger didn't do enough testing like was claimed, because they would know about changes made in model years. It's not major stuff, but it's good that guys are willing to talk about their issues and how to work around them. That's what these boards are for. Not for them to be flamed because they figured out work-arounds. And oh yeah, this is coming from a ATI distributor.
